Most fabrication workshops were never designed. They grew. A press brake went where there was space. The welding bay ended up next to the guillotine because that is where the power supply was. Raw material gets stored wherever it fits, and finished parts travel back and forth across the shop floor three times before they reach despatch.

The result is wasted time, blocked gangways, unnecessary crane movements and operators working around each other instead of alongside each other. A better metal fabrication workshop layout can lift output before you buy another machine.

Material Flow: One Direction, Start to Finish

The single biggest improvement most workshops can make is arranging machines so material moves in one direction: raw stock in at one end, finished parts out at the other. A typical sheet metal flow runs: raw material storage → cutting (guillotine, laser, plasma) → forming (press brake, rolls) → welding and assembly → finishing → despatch.

When machines sit in this sequence, parts move forward through the workshop without backtracking. Operators spend less time transporting material and more time producing. Crane movements become shorter and more predictable.

You do not need a perfect line. U-shaped or L-shaped flows work well in rectangular workshops. The principle is the same: material should not cross its own path.

Machine Positioning and Clearances

Every machine needs working space around it. Operators need room to load and unload material, access controls without obstruction and move safely during operation.

As a practical starting point, press brakes need clear space in front and behind for sheet handling, especially on longer beds where material overhangs. Guillotines need similar front-and-rear clearance plus side access for offcuts. Laser and plasma tables need loading space on at least one side and enough room for a forklift or crane to swap sheet packs.

HSE guidance requires a minimum gangway width of 600mm for pedestrian-only routes, though most working workshops find that 1,000–1,200mm is more realistic once you account for trolleys, pallet trucks and operators carrying stock. Main traffic routes and forklift lanes need to be wider still.

Position machines so their operator stations face away from main traffic routes. This reduces distraction and keeps moving traffic behind guarding rather than behind operators.

Welding Bays and Fume Extraction

Welding bays should sit downstream of cutting and forming but separated from general fabrication by screens or partitions. This contains UV flash, spatter and fume away from other operators.

Local exhaust ventilation (LEV) is a legal requirement under COSHH where welding fume is generated. Position extraction arms or hoods at source, as close to the weld point as practical. Downdraught benches work well for smaller fabrications. For larger assemblies, flexible extraction arms on overhead booms give the best combination of reach and capture.

Plan extraction ducting routes early. Retrofitting LEV into a workshop that was not designed for it typically means exposed ductwork, awkward routing and compromised capture efficiency. If you are fitting out a new space, run the ducting before you position the machines.

Crane Coverage and Lifting Zones

Overhead cranes serve the heaviest handling tasks: loading sheet packs onto cutting tables, moving formed parts to welding and shifting finished assemblies to despatch. Plan crane coverage so it reaches the machines that handle the heaviest materials.

If your crane does not cover the full shop floor, position the machines that need it most within the crane’s travel. Cutting machines and press brakes typically handle the heaviest individual lifts. Welding bays often deal with assembled weight, which may be better served by a jib crane or mobile lifting gear.

Keep crane travel paths clear of permanent obstructions. Racking, mezzanines and overhead ducting all need to sit outside the crane’s sweep.

5S in a Fabrication Workshop

5S (sort, set in order, shine, standardise, sustain) is a simple framework for keeping a workshop organised. In a fabrication context, it means removing tools and stock that do not belong at a workstation, giving every item a marked home, cleaning machines and floors daily, making those standards visible and reviewing them regularly.

The practical benefit is not tidiness for its own sake. A 5S-disciplined workshop reduces time spent searching for tooling, eliminates trip hazards from misplaced stock and makes problems visible before they cause downtime.

Getting the Layout Right Before the Machines Arrive

If you are fitting out a new workshop or reorganising an existing one, the layout conversation should happen before the machinery arrives. AFM’s installation and machinery moves team handles delivery, positioning, commissioning and operator training, so they understand the practical constraints of getting heavy equipment into the right place and keeping it accessible for servicing.

For workshops planning a new build or a significant reorganisation, contact AFM to discuss machinery positioning, installation requirements and how your equipment choices fit the space you have.

Before you commit to a fibre laser, you need to know what it costs to run once the purchase price is paid. The machine itself is the headline figure, but the day-to-day spend on electricity, assist gas, consumables and maintenance is what determines whether the investment works for your workshop long term.

Fibre laser running costs vary depending on machine power, material type, cutting volume and how well consumables are managed. There is no single hourly figure that applies to every workshop. But the cost categories are consistent, and understanding each one puts you in a position to forecast accurately for your own operation.

Below, we break down each running cost factor so you can build a realistic picture based on your workload, not someone else’s estimates.

Electricity: the Baseline Cost

Electricity is the most predictable running cost. A fibre laser’s power consumption depends on the wattage of the laser source, plus the ancillary systems that support it: the chiller, extraction unit, CNC controller and air compressor.

A 4kW fibre laser source draws roughly 4kWh at full output. But the total machine draw, including cooling and ancillaries, is typically two to three times the laser source rating alone. A 4kW system might pull 10-14kWh from the wall during active cutting.

Multiply that by your electricity rate and you have an hourly electricity cost. At current UK commercial rates, that figure is meaningful but manageable, and it compares favourably to CO2 laser systems, which draw two to three times more power for equivalent cutting output. If you want a detailed comparison of the two technologies, our fibre laser vs CO2 laser guide covers efficiency, speed and cost differences.

One detail workshops often overlook: the chiller and extraction system consume power even during idle time between cuts. If your machine sits waiting for sheets to be loaded and unloaded, those ancillaries keep drawing. Dual-pallet exchange tables reduce that idle time significantly, which is one reason they pay for themselves quickly in high-volume operations.

Assist Gas: the Biggest Variable

Assist gas is usually the largest single variable in fibre laser running costs. Fibre lasers use either nitrogen or oxygen as an assist gas during cutting, and which one you use depends on the material and finish quality required.

Nitrogen produces clean, oxide-free edges on stainless steel and aluminium. It is the more expensive option and gets consumed at high volume, particularly on thicker material and at higher cutting pressures. Fibre lasers cut faster than CO2 systems, which means the gas valve stays open for more inches of cut per hour, driving up consumption even though the per-unit gas cost may seem reasonable.

Oxygen is used primarily for mild steel. It costs less per unit than nitrogen and assists the cutting process by creating an exothermic reaction that adds energy to the cut. The trade-off is a visible oxide layer on the cut edge, which may need removing before painting or welding depending on the application.

The real cost depends on your gas supply arrangement. Workshops buying bottled nitrogen pay considerably more per cubic metre than those using bulk tanks or on-site nitrogen generators. For operations running high volumes of nitrogen-cut work, on-site generation can reduce gas costs substantially over time, though it requires upfront investment and maintenance of the generator itself.

The key principle: estimate gas costs based on your actual material mix and cut volume, not generic hourly figures. A workshop cutting 1mm stainless all day uses nitrogen very differently to one processing 15mm mild steel on oxygen.

Consumables: Nozzles, Lenses and Protective Windows

Fibre laser consumables include cutting nozzles, focusing lenses and protective windows for the cutting head. These wear out through normal use and need periodic replacement.

Nozzles are the most frequently replaced item. A nozzle might last anywhere from a few days to several weeks depending on cutting intensity, material type and operator technique. Crashes or collisions with material shorten nozzle life significantly, so good operator habits matter.

Focusing lenses and protective windows last longer but are more expensive to replace. Protective windows sit between the lens and the workpiece and take the brunt of spatter and debris. Keeping these clean extends the life of the lens behind them. A contaminated protective window left in service can damage the focusing lens, turning a low-cost replacement into a much more expensive one.

Consumable costs are modest relative to electricity and gas, but they add up over a year of production. Buying in reasonable quantities from your machinery supplier, rather than scrambling for individual replacements, keeps costs lower and avoids downtime from stock shortages.

Cooling System Costs

Every fibre laser requires a chiller to maintain stable operating temperatures for the laser source and cutting head. The chiller runs continuously during operation, consuming electricity and requiring periodic maintenance.

Chiller maintenance is straightforward: regular coolant checks, filter changes and cleaning of heat exchangers. Neglecting the chiller risks overheating the laser source, which can cause power degradation or unplanned downtime. The maintenance cost is low. The cost of ignoring it is not.

For a fuller explanation of how fibre laser machines generate and manage the cutting beam, including the role of cooling systems, see our guide on how fibre lasers work.

Routine Maintenance and Servicing

Fibre lasers have fewer maintenance demands than CO2 systems. There are no mirrors to align, no gas tubes to replace and no resonator to service. The solid-state design means fewer moving parts and longer intervals between major servicing.

Routine maintenance includes keeping the cutting bed clean, checking and replacing extraction filters, inspecting guide rails and drive components, and ensuring the cutting head optics stay in good condition. Most of this is operator-level work that takes minutes rather than hours.

Annual or biannual professional servicing is recommended, particularly for checking laser source output, calibrating the cutting head and inspecting the machine’s mechanical systems. AFM’s support and servicing team handles this for customers across the UK, which keeps the machine running at specification and avoids gradual performance drift that increases consumable waste and reduces cut quality.

How Running Costs Compare to CO2 and Plasma

Fibre lasers are significantly cheaper to run than CO2 laser systems. The electricity saving alone, roughly a factor of two to three, makes a noticeable difference over a year of production. Add in the reduced maintenance burden (no laser gas mixture, no mirror alignment, no tube replacements) and the total operating cost gap widens further.

Against plasma cutting, the picture depends on what you cut and how thick it is. Plasma handles very thick material cheaply but produces rougher edges and wider kerfs. For thin to mid-thickness sheet metal where precision and edge quality matter, a fibre laser’s running costs are competitive and the downstream saving on secondary finishing often tips the balance.

If you are weighing up these options and considering whether to bring laser cutting in-house, running costs are a central part of that calculation alongside capital outlay and production volume.

Building Your Own Running Cost Estimate

Rather than relying on generic hourly figures, use this framework to estimate costs for your own workshop:

Cost category

What drives it

How to estimate

Electricity

Laser source wattage + ancillaries, hours of operation, UK commercial rate

Total machine draw (kWh) x electricity rate x hours per month

Assist gas (nitrogen)

Material type, thickness, cutting pressure, supply method

Monthly gas invoices or supplier quote based on expected volume

Assist gas (oxygen)

Mild steel volume, thickness

Lower cost per unit than nitrogen, lower volume per cut

Consumables

Nozzle, lens and protective window replacement frequency

Track replacement intervals over first 3 months, then annualise

Cooling

Chiller electricity draw, coolant and filter replacement

Included in total machine electricity draw, plus minor annual parts cost

Servicing

Annual or biannual professional service

Fixed cost from your machinery supplier

Contact AFM for guidance on realistic figures for any of these categories based on your specific machine specification and workload. We would rather you had accurate numbers than optimistic ones.

What Affects Running Costs Most

Two factors have the biggest impact on total operating spend: assist gas strategy and machine utilisation.

Workshops that optimise their gas supply, whether by negotiating bulk rates, switching to on-site nitrogen generation for high-volume work, or choosing oxygen cutting where edge finish allows, can reduce their single largest variable cost by a significant margin.

Machine utilisation matters because fixed costs (electricity draw during idle, chiller operation, annual servicing) spread across more productive cutting hours. A machine sitting idle between manual sheet loads costs the same in ancillary power as one cutting parts. Dual-pallet systems, efficient nesting software and disciplined job scheduling all improve the cost-per-part figure without changing the running cost inputs themselves.

Are Fibre Lasers Cheap to Run?

Fibre laser running costs are lower than most workshop owners expect, particularly compared to CO2 systems or the cumulative cost of outsourcing cutting work. But they are not zero, and they vary meaningfully depending on how you use the machine.

The workshops that control running costs best are the ones that understand each cost category, track their actual spend, and make informed decisions about gas supply, consumable management and machine utilisation.

Choosing the right bending rolls means matching four things to your production: the maximum material thickness you need to roll, the rolling width, the tightest diameter you need to achieve, and whether you need pre-bending capability. Get these four factors right and the rest of the specification follows logically.

Most workshops overspecify on capacity and underspecify on pre-bending. The result is a machine that handles the material thickness but leaves long flat sections at each end of the rolled part, creating rework that proper specification would have avoided.

Material Thickness and Width Set the Baseline

Every set of bending rolls has a rated capacity expressed as maximum thickness at a given width for mild steel. A machine rated at 10mm x 2,000mm will roll 10mm mild steel across a 2,000mm width. Thicker or wider material exceeds the machine’s capability and risks damage.

Material type matters as much as thickness. Stainless steel and higher-strength alloys require significantly more force to roll than mild steel of the same thickness. If you regularly work with anything other than standard mild steel, specify the machine against the actual yield strength of your typical materials, not just the thickness figure.

Minimum Diameter Depends on Roll Size

The tightest cylinder you can form is directly related to the diameter of the top roll. A practical rule is that the minimum achievable inside diameter is roughly 1.5 times the top roll diameter. A machine with a 200mm top roll will struggle to produce anything tighter than about 300mm inside diameter.

If your work requires tight radii, you need a machine with a smaller top roll, which typically means lower thickness capacity. There is always a trade-off between tight rolling and heavy plate capability. Workshops handling both requirements sometimes keep two machines rather than trying to do everything with one.

3-Roll vs 4-Roll: Which Configuration?

Three-roll initial-pinch machines are the most common in general fabrication workshops. The plate feeds between two rolls while a third bending roll applies pressure from below. These machines handle a wide range of work, are simpler to operate, and cost less than 4-roll equivalents.

Four-roll machines add a second bending roll, allowing pre-bending at both ends of the plate without removing and reinserting the workpiece. This makes 4-roll machines faster for production work and produces shorter flat sections at the plate edges. The trade-off is higher cost and slightly more complex operation.

For workshops rolling occasional cylinders or segments, a 3-roll machine usually provides the best balance of capability and cost. For production environments where cycle time and minimal flat sections matter, 4-roll machines earn their premium.

Pre-Bending Capability Reduces Rework

Pre-bending is the process of forming a curve at the leading and trailing edges of the plate before rolling the main body. Without pre-bending, the plate edges remain flat, leaving a straight section that either needs cutting off or secondary forming on a press brake.

Three-roll machines can pre-bend one end of the plate, then the operator removes and reinserts the plate to pre-bend the other end. Four-roll machines pre-bend both ends without removal. The difference in cycle time is modest for one-off work but significant across a production run.

If your finished parts need a consistent radius right to the edge, pre-bending capability is worth specifying from the start. Retrofitting it later is not practical.

Used Bending Rolls Offer Proven Value

Well-maintained bending rolls are mechanically straightforward machines with long service lives. Quality used bending rolls from reputable suppliers deliver the same rolling capability at significantly lower capital cost. AFM inspects and services used rolling equipment before sale, ensuring the rolls are true, the hydraulics are sound, and the machine performs to specification from day one.

Matching Rolls to Your Workshop

Start with your heaviest typical material and your tightest typical diameter. These two figures narrow the field quickly. Then decide whether 3-roll or 4-roll suits your production pattern, and whether pre-bending justifies the additional investment.

Browse AFM’s new bending rolls to compare specifications, or explore used bending rolls for proven machines at lower cost.
Flat bed fibre laser cutters improve productivity by cutting up to three times faster than CO2 lasers, producing precise edges that need little finishing, optimising material nesting via CNC, and integrating with automation like loading arms and part sorters, shortening lead times and freeing up capacity.

What to Consider When Choosing a Flat Bed Fibre Laser

Fibre lasers can cut many materials up to three times faster than traditional CO2 lasers. For a busy workshop, that speed turns into more completed jobs per shift and quicker order turnaround. Faster cutting also reduces secondary finishing, because the fibre beam leaves clean, low-burr edges, so parts move to the next stage with less rework. Over the life of the machine, higher throughput shortens the payback period and makes a fibre laser a strong investment.

Plasma cutting machines suit many fabrication workshops because they cut fast, produce clean edges across a range of thicknesses, are easy to operate with CNC control, and have lower running costs than laser systems — making them a cost-effective, versatile choice for medium-thickness metal work.

In the world of metal fabrication, investing in the right machinery can make all the difference. For many fabrication workshops, plasma cutting machines have become the go-to solution thanks to their versatility, efficiency, and cost-effectiveness. Whether you are a small operation or a large-scale producer, plasma cutting machines offer advantages that traditional methods often cannot match.

What Are Plasma Cutting Machines?

A plasma cutting machine uses a high-velocity jet of ionised gas (plasma) to cut through electrically conductive materials like steel, stainless steel, and aluminium. The result is a cleaner, faster cut compared to mechanical cutting methods such as sawing or shearing.

In today’s fast-paced manufacturing industry, precision, efficiency, and adaptability are essential. Industrial plasma cutting machinery embodies these qualities, offering unparalleled cutting power for a wide range of materials and thicknesses. From metal fabrication to automotive manufacturing, plasma cutters have become indispensable for businesses looking to streamline production and enhance output quality.

At AFM Europe, we supply high-performance plasma cutting machinery that combines precision engineering with user-friendly operation. This blog will explore what plasma cutting machinery is, how it works, its key benefits, and what you should consider before investing in one for your business.

What Is Industrial Plasma Cutting Machinery?

Industrial plasma cutting machinery is a type of metalworking equipment designed to cut through electrically conductive materials. Using a high-velocity jet of ionised gas (plasma) combined with an electrical arc, these machines create clean, precise cuts in materials such as steel, stainless steel, aluminium, brass, and copper.

Plasma cutting offers superior speed and accuracy compared to traditional cutting methods, such as oxy-fuel cutting, and can handle both thin sheets and thick plates with ease. The process is fast, efficient, and adaptable, making it suitable for various production environments, from large-scale manufacturing to bespoke fabrication.

How Does Plasma Cutting Work?

Plasma cutting works by passing an inert gas (such as compressed air, nitrogen, or oxygen) through a nozzle at high speed. When this gas is exposed to an electrical arc, it is ionised, transforming it into a high-temperature plasma. The plasma’s extreme heat melts the material being cut, while the velocity of the gas blows the molten metal away from the cut, leaving a clean, smooth edge.

The main steps of the process are as follows:

Initiating the Arc: The machine generates a pilot arc, which ionises the gas and forms the plasma stream.

Material Contact: When the plasma stream comes into contact with the metal, it melts it almost instantly.

Cutting: The machine’s motion system moves the cutting head along a programmed path, creating the required shape or profile.

Completion: Once the cut is complete, the flow of plasma stops, and the machine is ready for the next cut.

Modern plasma cutting systems are often equipped with CNC (computer numerical control) technology, which allows for highly automated and repeatable cutting processes. Operators can program intricate designs and achieve consistent, high-quality results with minimal intervention.

Key Benefits of Plasma Cutting Machinery

For manufacturers and fabricators, the advantages of incorporating a plasma cutter into the production process are significant. Here’s a closer look at some of the key benefits:

High Cutting Speed: Plasma cutters operate much faster than traditional methods like oxy-fuel, especially on thinner materials.

Clean, Precise Cuts: Plasma cutting leaves smooth, burr-free edges, reducing the need for secondary finishing.

Versatility: Capable of cutting through a wide range of metals, including steel, stainless steel, copper, and aluminium.

Cost-Effective: Plasma cutters are more efficient than manual cutting methods, reducing labour costs and material waste.

Ease of Automation: When paired with CNC controls, plasma cutting becomes a highly automated, repeatable process, improving production consistency.

Minimal Heat Distortion: Unlike traditional methods, plasma cutting generates less heat, minimising the risk of warping or distorting the material.

Industries That Rely on Plasma Cutting

Due to its versatility and efficiency, plasma cutting is widely used in several key industries, including:

Automotive: Creating body panels, exhaust systems, and structural components.

Construction: Producing metal frameworks, staircases, and architectural metalwork.

Shipbuilding: Cutting large sheets of steel for ship hulls and marine components.

Aerospace: Fabricating lightweight, high-strength metal parts for aircraft and aerospace applications.

General Metal Fabrication: Producing bespoke metal components for industrial machinery and infrastructure.

Whether you’re cutting large plates for shipbuilding or intricate components for precision engineering, plasma cutting machinery offers the flexibility and speed to meet production demands.

Types of Plasma Cutting Machines

There are several types of plasma cutting machines, each suited to specific production needs. The key types include:

Manual Plasma Cutters: Handheld plasma torches used for on-site work and small-scale cutting.

CNC Plasma Cutting Machines: Equipped with CNC technology, these machines offer automated, precise cutting for large-scale production.

High-Definition Plasma Cutters: These machines deliver superior edge quality and higher precision, suitable for industries requiring extremely clean cuts.

When selecting a plasma cutting machine, it’s essential to assess your production volume, material types, and the level of precision required.

What to Consider When Investing in Plasma Cutting Machinery

Choosing the right plasma cutter can have a transformative impact on your production line. Here are some key factors to consider:

For manufacturers looking to improve efficiency, consistency, and production capacity, understanding the capabilities and benefits of bending rolls is vital.

At AFM Europe, we specialise in providing industry-leading machinery, including our range of bending rolls. This blog will explore what bending rolls are, how they work, and the key factors to consider when investing in one for your production line.

What Are Bending Rolls?

Bending rolls, also known as plate rolling machines, are pieces of industrial equipment designed to bend flat metal sheets into a variety of shapes. These machines are indispensable for industries such as construction, shipbuilding, automotive, and general manufacturing.

There are several types of bending rolls, each with unique characteristics and applications. The most common configurations include:

Two-Roll Bending Machines: Used for high-volume production of simple cylindrical shapes.

Three-Roll Bending Machines: Ideal for creating symmetrical curves and cylindrical shapes with precision.

Four-Roll Bending Machines: Known for their efficiency and ability to handle larger, thicker sheets with greater precision and reduced rework.

Each configuration offers unique advantages, and the right choice depends on the complexity of your production needs and the types of bends required.

How Do Bending Rolls Work?

The fundamental operation of bending rolls relies on a series of rollers that apply pressure to a flat sheet of metal, gradually rolling it into the desired shape. Here’s a simple breakdown of the process:

Positioning: The metal sheet is fed between the rollers. The initial position of the rollers determines the size and shape of the bend.

Rolling: As the rollers turn, the metal is drawn through, and pressure is applied to the sheet at precise points.

Bending: The continuous application of pressure and movement through the rollers gradually bends the sheet to the required curvature.

Machines such as four-roll bending rolls offer added efficiency as they can pinch, roll, and form the metal in a single pass, reducing the need for operator intervention and reworking.

Key Benefits of Bending Rolls

For manufacturers and fabricators, the benefits of incorporating bending rolls into production lines are substantial. Here are some of the standout advantages:

Increased Precision: Modern bending rolls use CNC (computer numerical control) technology, which allows for precise, repeatable fabrication, reducing human error and waste.

Higher Productivity: Machines like four-roll bending rolls can complete multiple processes in a single pass, significantly speeding up production cycles.

Versatility: From small, thin sheets to large, thick plates, bending rolls can handle a wide variety of materials and sizes.

Reduced Labour Costs: Automation and CNC controls reduce the need for manual intervention, allowing operators to focus on other high-value tasks.

Improved Material Utilisation: With precision bending, you use less material overall and reduce waste from errors or misaligned bends.

Industries That Rely on Bending Rolls

Bending rolls are found in an array of sectors, including but not limited to:

Shipbuilding: Forming large metal sheets into hulls and structural components.

Construction: Producing curved steel sections for buildings, bridges, and tunnels.

Automotive: Creating body panels and chassis components with precision.

Aerospace: Bending lightweight metals for aerodynamic components.

General Fabrication: Producing bespoke metalwork for industrial machinery and infrastructure.

Whether you’re in the business of fabricating large cylindrical storage tanks or creating smaller precision parts, the right bending roll can transform your production capabilities.

What to Consider When Investing in Bending Rolls

If you’re in the market for a bending roll, there are several critical factors to consider to ensure you select the right machine for your production needs. Here’s what to keep in mind:

Material Thickness and Width: Different machines have limits on the thickness and width of metal they can bend. Ensure the machine can handle your typical material specifications.

Type of Rolls: Choose from 2-roll, 3-roll, or 4-roll machines based on the complexity of the bends you need and the production volume.

CNC Control: Modern CNC bending rolls enable automated, repeatable, and highly accurate bending processes.

Pre-Bending Capability: Machines with pre-bending capabilities can create tighter bends at the edges of the sheet, reducing material waste.
